Burner tubes look ok – I can see that the individual ports are intact and it doesn’t look too corroded in general.

Slight surface rust in some pockets of the frame

I’m thinking of replacing the grates and flavorizers. Is there any life left in these old ones?

Noticed the gas tube for the side burner is starting to rust on the surface. Is that ok to just scrub off, or should I think about replacing?

Was curious what other work you guys recommend doing and what else I should consider repairing/replacing before letting it rip.

Ignitor still works and grill turns on just fine.

Cover for the side burner fell off and needs to be reattached somehow, it looks like plastic retaining pins snapped

    The cook box is cast aluminum. The lid is held on in the back by two cotter pins. If they haven’t frozen, you should be able to pull the pins and take the lid off. The end panels come off, can be scrubbed with A wire brush to clean. The outside of the panels and cook box can be painted with some high heat Matt black bbq paint. (Rustoleum or Krylon). Don’t paint the inside of the cookbox. Check out the virtual Weber bulletin board. Look at Gas Grills they will have everything you need.     Looks great. Bleach will work wonders on the side tables, knobs, and ignitor buttons. Make sure to replace the gas line as they get brittle with age. This is way cleaner than mine when I fully rehabbed it. A good spray of oven cleaner makes it super easy to get the inside spotless. Enjoy the process!

    The main major issue I’ve found w/ grills of this vintage (early 2000’s), is the screws that hold the tracks that the grease tray slides into corrode and the heads snap off, and there’s no way to replace them short of drilling them out and re-tapping the aluminum.

    The other thing I can’t tell from the pics is the bracket that you put the little catch tray in, under the grease tray. Those are spot-welded to the tray, corrode, and snap off. So now, you need something under the grill to catch stuff that drips / falls through the grates.

    OP, the side burner cover used to be attached by a rod that went all the way across, that had press caps on the ends to keep it from sliding out. Maybe they changed how it attaches. Get a small length of 1/8″ threaded stainless rod and get some acorn nuts for the ends.
