Does anyone have any ideas on how I might go about repairing this or at least patching it to make it smoke/ heat tight?

If you’re the original owner i would claim warranty. If not no idea. Perhaps a high heat paste or cement to touch it up a bit.

Is this a KJ?
If this grill can fit it.. usually the top vent has space for a felt gasket. Get the gasket on there and put the cap on. It won’t be 100% but I’m thinking you just have to close your vents more to compensate for what little air leaks out the side.

Do you still have the chipped part? If it were me I would go to a hardware store and get a tube of fireplace mortar and glue the chipped part back on with it.
